Design Flaws

While the exposed solenoid is a design flaw, it would not cause me to reject Fords altogether. It’s my opinion that just about every vehicle is susceptible to some kind a failure. I got a technical service bulletin on the Highlander tailgate. Took it in. Service guy said nothing wrong. A few months later it failed to work properly. Took it back in. Toyota fixed it at no cost to me and gave me a loaner for the three days it took to fix the Highlander. No charge on a 6 year old vehicle with about 160,000 miles on it. My concern is dealer service if something goes wrong because with about any of them it’s not “if” it’s “when” in my opinion.
At least it can be fixed. Not just “Sorry it’s obsolete, Park it behind the barn”

I feel the need to throw in my personal experience with our 2012 FX4, SCREW, 5.0 : We've had ZERO problems with ours in 87K+ miles so far, zero. Love it, love it, love it. Given, I do maintain it to near aviation standards, but there is a reason it's America's best selling truck for nearly 30 years running. Get used to more and more of this modular engineering, it's a trend.

Since maintenance has been mentioned...

The IWE actuator for the 4WD system can reportedly fail as a side effect of problems with the solenoid valve (it can let water in), so diligent maintenance might catch the solenoid problem before it kills the actuator. The bearings are a different matter: there is nothing to maintain, so (provided that the vehicle has not been overloaded or otherwise abused) maintenance makes no difference to the likelihood of failure. The best you can do is pay attention, like Bob, to catch a failing bearing before it strands you somewhere.

Yeah, the best thing to do is check for ball-joint wear/play, wheel bearing play, etc,... every time you have it jacked up, and/or on stands, which is my practice. You actually have to jack the front up by the lower A-arms to check the lower ball-joints. That frees them up so you can visibly see any play in them by levering the wheel up and down. The bearings are easier to check.

Fortunately, the modular design of them makes it fairly easy to swap them out. No big presses or expensive pullers are usually needed to do the job. I can do it in my little carport. ( haven't had to yet! knock on wood/head...)

BTW: That solenoid issue was a strange one that was caught in the earlier models (TSB 06-8-15 2004-2006 models). The solution was a simple "rain hat", which is just a plastic box for the solenoid to live in under the hood. If you have to order a new solenoid, get the rain hat. That issue was resolved in later models.

No one's perfect ?...

Worn right front bearing, $369 USD for the part, 1 hr labor.

Was surprised they could get the 7 lug assm as quick as they did, 2 hrs and we were out of there.

Routine parts for mainstream manufacturers (Ford, Toyota, and Honda in my experience) are usually available from a regional warehouse in two business days. Parts which are needed more frequently (whether they should be or not) are usually local; sway bar end links should never need replacement, but when my Focus needed two of them all of the local Ford dealers had them on the shelf... because those pieces of junk needed frequent replacement and the dealers stock what sells.
